長繊維熱可塑性プラスチック

はじめに

長繊維熱可塑性樹脂は、熱可塑性マトリックスに長尺不連続繊維（通常ガラスまたは炭素）を強化材として用いた構造用熱可塑性複合材料であり、高い剛性・強度・耐衝撃性のバランスを実現しつつ、工業用熱可塑性成形プロセスで成形可能である。実務上はLFTとLFRTの両方を含み、性能と加工性の観点で短繊維コンパウンドと連続繊維複合材料の中間に位置づけられる。

これらの材料が重要である理由は、大量生産部品における金属代替および軽量化戦略を、熱可塑性樹脂特有のサイクルタイムとリサイクル性を損なうことなく実現できる点にある。市販グレードの多くはポリプロピレン、ポリアミド、PBT、PPS、PCなどの高機能マトリックスに、ガラス繊維、炭素繊維、一部システムでは天然繊維を組み合わせている。

本カテゴリは当初の自動車構造部品から、家電、電子機器、建設、物流、スポーツ用品、産業部品へと用途を拡大している。同時に、長繊維熱可塑性樹脂は現在のサステナビリティ議論の中心にあり、部品質量の低減や金属代替が可能である一方、リサイクル品質が繊維長保持、マトリックス選択、エンドオブライフの分別・再処理条件に強く依存する。

歴史と開発

長繊維熱可塑性樹脂は、繊維強化プラスチックの広範な進化、特に標準的な熱可塑性成形設備で成形でき、短繊維コンパウンドを上回る複合材料の探求から生まれた。産業的成長は自動車分野が牽引し、メーカー各社は優れた衝突・疲労性能を持つ軽量構造部品を求めながら、従来の連続繊維積層システムより短いサイクルタイムを望んだ。

主要な技術的進展は、連続繊維ロービングを溶融ポリマーで含浸した後、制御された長さのペレットまたはストランドに切断する引抜成形ベースのペレット製造である。このプロセスは従来のコンパウンド法よりも繊維長を保持し、最終成形品が射出成形または圧縮成形後も強化骨格を維持できるようにする。

近年の開発では、ポリマー、添加剤、繊維をインラインシステムで供給し、中間ペレット化工程を介さずに成形するLFT-Dなどの直接プロセスが重視されている。これにより材料ハンドリング工程が削減され、特に自動車・輸送用途の大形構造部品におけるコスト効率が向上した。

化学構造と主要特性

長繊維熱可塑性樹脂は単一ポリマーではなく複合材料である。構造は熱可塑性マトリックスと強化繊維の組み合わせであり、性能は両相の相互作用に依存する。マトリックス相は溶融加工性、溶着性、環境応力耐性を提供し、繊維は負荷の大部分を担い、耐クリープ性と寸法安定性を向上させる。

典型的な構造的特徴

• 繊維種： ガラス、炭素、アラミド、玄武岩、または天然繊維（コストと性能要求による）
• マトリックス種： ポリプロピレン、ポリアミド、PBT、PPS、PC、PEEKおよび関連エンジニアリング熱可塑性樹脂
• 繊維長： 原料では6–25 mm程度、市販ペレットシステムでは12 mm前後が主流。成形品中の保持長は短くなるが、短繊維コンパウンドを上回る
• 繊維含有率： システムと用途により20–60 wt%が一般的

主要特性

• 高い剛性対重量比：質量低減が重要な構造部品に適する
• 短繊維強化熱可塑性樹脂に対する優れた耐衝撃性：長い繊維がより効果的な荷重支持ネットワークを形成
• 未充填熱可塑性樹脂より低いクリープ：持続荷重下で優位
• 良好な加工性：比較的従来の設備で射出成形・圧縮成形可能

限界と対策

• 限界： 加工中に繊維長が短くなる → 原因： 溶融・搬送・金型充填時のせん断・破断 → 対策： 穏やかな引抜成形またはLFT-Dルート、低せん断スクリュー、金型フロー制御
• 限界： 異方性 → 原因： 流動により繊維が配向 → 対策： ゲート位置・流路・部品形状を主応力方向に合わせる
• 限界： 表面品質が純粋樹脂に劣る → 原因： 高繊維充填と繊維浮き → 対策： スキン層戦略、ハイブリッド設計、表面処理処方

LFTが短繊維コンパウンドを上回る理由

核心メカニズムは、長い繊維がマトリックスから補強材への効率的な応力伝達に必要な臨界アスペクト比を超えるため、複合材料がより効果的に荷重を担える点である。
